Battery Engineering Hack Chat Gets Charged Up

Turn the clock back a couple of decades, and the only time the average person would have given much thought to batteries was when the power would go out, and they suddenly needed to juice up their flashlight or portable radio.  But today, high-capacity batteries have become part and parcel to our increasingly digital lifestyle. In fact, there’s an excellent chance the device your reading this on is currently running on battery power, or at least, is capable of it.

So let’s get to know batteries better. What’s the chemical process that allows them to work? For that matter, what even is a battery in the first place?

It’s these questions, and more, that made up this week’s Battery Engineering Hack Chat with Dave Sopchak. Our last Hack Chat of 2022 ended up being one of the longest in recent memory, with the conversation starting over an hour before the scheduled kickoff and running another half hour beyond when emcee Dan Maloney officially made his closing remarks. Not bad for a topic that so often gets taken for granted.

The Amateur Rocketry Hack Chat Reaches For The Stars

Hackaday has been around long enough to see incredible changes in what’s possible at the hobbyist level. The tools, techniques, and materials available today border on science-fiction compared to what the average individual had access to even just a decade ago. On a day to day basis, that’s manifested itself as increasingly elaborate electronic projects that in many cases bear little resemblance to the cobbled together gadgets which graced these pages in the early 2000s.

But these gains aren’t limited to our normal niche — hobbyists of all walks have been pushing their respective envelopes. Take for example the successful launch of MESOS, a homebuilt reusable multi-stage rocket, to the very edge of the Kármán line. It was designed and built by amateur rocket enthusiast Kip Daugirdas over the course of several years, and if all goes to plan, will take flight once again this summer with improved hardware that just might help it cross the internationally recognized 100 kilometer boundary that marks the edge of space.

We were fortunate enough to have Kip stop by the Hack Chat this week to talk all things rocketry, and the result was a predictably lively conversation. Many in our community have a fascination with spaceflight, and even though MESOS might not technically have made it that far yet (there’s some debate depending on who’s definition you want to use), it’s certainly close enough to get our imaginations running wild.

Building Bridges In This Week’s Hack Chat

In the electronics world, even for the hobbyists, things have only gotten smaller over the years. We went from through-hole components to surface mount, and now we’re at the point where the experienced DIYers are coming around to the idea of using ball grid array (BGA) components in their designs. We’d wonder what things are going to look like in another couple decades, but frankly, it gives us the heebie-jeebies.

So while we’re pretty well versed these days in the hows and whys of tiny things, we see comparatively little large-scale engineering projects. Which is why we were excited to have Andy Oliver stop by this week for the Heavy Engineering Hack Chat. His day job sees him designing and inspecting the control systems for movable bridges — or what many would colloquially refer to as drawbridges.

Now you might think there’s not a lot of demand for this particular skill set, but we’re willing to bet there’s a lot more of these bridges out there than you realized. Andy kicked things off with the revelation that just between the states of Florida and Louisiana, there are about 200 movable bridges of various sizes. On a larger scale, he points out that BridgeHunter.com lists an incredible 3,166 movable bridges in their database, though admittedly many of those are historical and no longer standing. (There really is a site for everything!)

There’s also a huge incentive to keep the existing bridges functioning for as long as possible —  building a new one these days could cost hundreds of millions of dollars. Instead, repairs and upgrades are the name of the game. Andy says that if it’s properly maintained, you should get about a century out of a good bridge.

It will probably come as little surprise to find that keeping things as simple as possible is key to making sure a movable bridge can withstand the test of time. While we might imagine that all sorts of high-tech automation systems are at work, and they probably would be if any of us were in charge, Andy says that most of the time it’s old school relay logic.

Even controlling the speed of motors is often down to using beefy relays to switch some additional resistance into the circuit. But when reliability and ease of repair are top priorities, who’s to argue against a classic? Andy recalled a time when a government client made it clear that the only tool you should need to maintain a particular bridge’s control system was a hammer.

Of course, when moving around a million pounds of steel, there’s more than just electrical considerations at play. You’ve also got to take into account things like wind forces on the bridge, specifically that your gears and motors can handle the extra load without tearing themselves apart. The bridge also needs an emergency stop system that can arrest movement at a moment’s notice, but not damage anything in the process.

This Week’s Hack Chat Sets The Stage For Supercon

While the 2020 and 2021 Remoticons were a blast, we all know that virtual events are no substitute for in-person conferences. Which is why we’re so excited to once again invite the Hackaday community to converge on Pasadena in November for a weekend of talks, workshops, and hardware hacking for our sixth Supercon.

To help get the community prepared for the triumphant return of what we very humbly believe to be the greatest hardware hacking conference the world has ever seen, we invited Majenta Strongheart to this week’s Hack Chat to answer the community’s questions about this hotly anticipated event. There’s an incredible number of moving pieces involved in an event like Supercon, and as Head of Design and Partnerships at our parent company SupplyFrame, she’s integral to putting them all together right up until the doors open on November 4th.

The Chat kicked off with a general confirmation that yes, we did receive your talk and/or workshop proposal. It seems several people didn’t receive the intended confirmation message when they sent their information on, but Majenta assured everyone that all of the completed forms were received correctly and are currently under review. If you put in a proposal, you should be notified in the next few weeks about whether or not it was accepted.

With that out of the way, the next big question was the one that so many of you have been wondering: what does the Hackaday Supercon look like in the era of COVID? The truth is, things are still evolving and it’s hard to be sure of anything with two more months to go. But Majenta did confirm that the decision has been made to limit ticket sales compared to previous years so that attendees have a bit more breathing room — literally and figuratively. In addition many of the planned events will be held outdoors, and the talks will be streamed live for anyone who’d rather not sit in the audience.

Majenta also took this opportunity to let everyone know that the volunteer application form for Supercon will be available very soon, and that as usual, those who are willing to help out will get a free ticket in exchange. Speaking of which, if you’d rather pay the gold price, General Admission tickets for the 2022 Supercon are currently on sale.

Steamy Hack Chat Vents Some High Pressure Wisdom

Ask the average person about steam power and they’ll probably imagine a bygone era, a time when the sky was thick with smoke belched out by coal-burning locomotives and paddle-wheel ships. Steam is ancient technology they’ll say, and has as much to do with modern living as the penny-farthing.

Naturally, the real story is a bit more complex than that. Sure the reciprocating steam engine has fallen out of favor as a means of propulsion, but the concept of running machinery with steam is alive and well. In fact, unless you’re running on wind or solar power, there’s an excellent chance that a steam turbine is responsible for keeping the lights on in your house.

In honor of all things steam, we invited Quinn Dunki to host this week’s Hack Chat. Those who follow her exploits on YouTube will know that over the last several years she’s built a number of steam engines, from miniature scratch-built models to commercial kits that can do useful work. Who better to answer your burning steaming questions?

The first questions in the Chat were logical enough, with several users wanting to know just how hard it is to build a functional steam engine if you don’t have access to a mill or other means of high precision machining. According to Quinn, while better equipment will certainly allow you to build a more powerful and efficient engine, the basic premise is so simple that it doesn’t take much to get one going. If you’ve got a mini lathe and some bar stock, you’re half way there. In fact, they are so forgiving that she opines you’d struggle to build a steam engine that didn’t at least turn over — though that doesn’t mean it will necessarily run well.

Naturally some comparisons were drawn between the complexity of building a steam engine and putting together a small internal combustion engine (ICE). But while they might seem conceptually similar, Quinn cautions that building a working ICE from scratch is far more difficult and dangerous. She explains that steam engines have a tendency to fail gracefully, that is, mistakes in the design or poor tolerances generally result in little worse than wasted steam and extra noise. Comparatively, a faulty ICE design could easily turn into a bomb on your workbench.

Of course, that’s not to say working with steam is without danger. You certainly don’t want to underestimate high pressure steam, which is why boilers that are over 6 in (15 cm) in diameter or that produce more than 100 PSI will often require the operator to be licensed. They may also need to be inspected, though Quinn notes that your local government official probably won’t be able to make heads or tails of your homebrew build — so if you need an official stamp of approval, your best bet is to find a local model engineering club or society that would have the appropriate connections. All that being said, most hobbyists make it a point to try and get their engine running at the lowest pressure possible, so unless you’ve got something really massive in mind, you’ll probably never need to build up more than 60 PSI or so.

Another topic of discussion was how to fuel the boiler itself. An electrically powered boiler is perhaps the easiest option, but is somewhat counterproductive if you hope to put your steam engine to useful work. Coal and wood fires are an option, and indeed were commonly used in the old days, but the soot and ash they produce can be a problem.

Quinn also notes that if you’re using such fuels, you need a way to quickly remove the firebox from the boiler in an emergency; something she likens to the starship Enterprise having to eject its warp core before it explodes. For her own projects, Quinn says she uses either an electric element or a camping gas burner.

While most of the questions during this Hack Chat had to do with the work Quinn has already featured on her blog and YouTube channel, naturally there were questions about where things go from here. After she completes the steam engine kit she’s working on currently, she says she’ll likely to back to another scratch-built engine. She also plans on coupling some of her engines to generators, as she’s gotten many requests about seeing these machines put to useful work. Looking further ahead Quinn says she’s interested in casting her own bronze and aluminum components, and specifically wants to work with “lost PLA” casting, which is a variant of lost wax casting that uses a mold based on a 3D printed part.

Vintage Pro Audio Hack Chat Gets In The Groove

Despite the fact that we’ve been doing them for years now, it’s still hard to predict how a Hack Chat will go. There’s no question it will be an hour of interesting discussion of course, that much is a given. But the dynamics of the conversation can range from a rigid Q&A, which isn’t exactly unexpected when you’ve only got a limited amount of time with a subject matter expert, to a freewheeling hangout with a group of people who all happen to be interested in the same thing.

This week’s Vintage Pro Audio Hack Chat with Frank Olson definitely took the latter approach. The allotted hour flew by in a blink, with so many anecdotes and ideas flying back and forth that at times it was tricky to follow. But no worries, with the Chat transcript to pore over, we can make sure none of that accrued first-hand knowledge goes to waste.

So what did we learn during this Chat? Well, it probably won’t come as much of a surprise to find that those who have an opinion on audio gear tend to have a strong opinion on it. Folks were painting with some fairly broad brushes, with particular manufacturers and even whole fields of technology receiving a bit of good-natured ribbing. If your favorite brand or piece of gear gets a specific shout-out, try not to take it too personally — at the end of the day, most in the Chat seemed to agree that sound is so subjective that the right choice is more often than not whatever sounds best to you at the moment.

Which leads directly into Frank’s work with custom microphones. As a musician he knew the sound he was looking for better than anyone, so rather than spend the money on big-name gear, he prefers to build it himself. But the real hook here is their unique construction, with pieces that reimagine design concepts from mid-century commercial equipment using unexpected materials such as thin pieces of walnut cut with a vinyl cutter. Frank explains that the structure of the microphone isn’t as critical these days thanks to the availability of powerful neodymium magnets, which gives the builder more freedom in terms of materials and tools. He says the goal is to inspire others to try building gear from what’s available to them rather than assuming it won’t work because it’s unconventional.

We appreciate Frank, and everyone else, stopping by this week for such a lively and friendly discussion. Let’s be honest, a Chat specifically for folks who want to discuss concepts as personal and nebulous as how they perceive the warmth of sound could have gotten a little heated. Movie Prop Electronics Hack Chat Takes Us Behind The Scenes

It’s no surprise that the hacking and making community has traditionally had something of a love affair with movie props, especially those of the science fiction variety. Over the years we’ve seen folks put untold hours into incredible recreations of their favorite pieces of fictional gear — and by the time this post goes out, our 2022 Sci-Fi Contest will be entering into the final stretch. So it’s a safe bet that if you make your living by creating the electronics behind all that Hollywood movie magic, you’ll find ours to be an especially welcoming community.

We were fortunate enough to see this in action this week when Ben Eadie stopped by to host the Hack Chat. It’s no exaggeration to say that he’s been living out what most of us would consider a dream, having worked on films from iconic franchises such as Star Trek and Predator. But perhaps his most enviable credit is that of propmaster for 2021’s Ghostbusters: Afterlife, where he got the chance to work on the proton packs and ghost traps; arguably some of the most well-known props in the history of cinema.

Not bad for a guy who only recently got in the game. Ben spent 20 years working as an aerounatical engineer until a friend from his local maker space mentioned they were working on a film and could use a hand. Suddenly he found himself behind the scenes of Star Trek: Beyond in 2015, helping to design and fabricate one of the largest rotating sets ever made. He figures he must have done something right, because Hollywood has been calling ever since.

This anecdote about his first time working on a feature film helped answer what many wanted to know early on in the Chat, which was how one manages to get into the prop and special effects industry. Ben once again confirmed a truth well known to this community: that what you’re capable of is far more important than where you went to school and what you studied. There’s not a lot of formal education out there that can train you to make the impossible possible, and Ben says the majority of his day-to-day knowledge came from a lifetime of fiddling around with electronics. In fact, he attributes much of his professional success with hanging out in maker spaces, reading Hackaday, and watching YouTube. If that’s the recipe, then we should all be in pretty good shape.

Over the last few years, Ben has been trying to pay that forward by documenting some of the tricks of the trade on his own YouTube channel. In a particularly interesting piece of marketing on Sony’s part, some of Ben’s videos have even been featured on the official Ghostbusters YouTube channel as part of a “Maker Monday” series. In fact, we first got in contact with Ben when he left a comment on our coverage of his “PKE  Meter” prop build. This is the kind of advertisement we can get behind, and wish more companies would embrace the hacker and maker culture with this kind of interactive content. Ben says the best way to make initiatives like this more popular is to consume it — if Sony sees people watching and sharing this kind of content, hopefully more will follow.

Of course, it wouldn’t be a Hack Chat unless some arcane compartmentalized technical knowledge was dished out. In this case, several of the questions were about the unique challenges posed by operating custom electronics on a movie set. For example, Ben says he always uses addressable LEDs controlled by the APA102 chip as it offers an external clock pin that he can feed with a different frequency to avoid on-screen flickering. The radio spectrum also tends to be pretty noisy on set, so if at all possible, you want to make sure your gear has a wired connection. Otherwise, you’ll need to get intimately acquainted with what other RF signals are being used on set so as not to interfere with the production.

But while some of the challenges he has to deal with might seem pretty foreign to us, the technology itself is in some cases more familiar than you might think. It turns out there’s plenty of Sparkfun and Adafruit gear behind the scenes, with Ben specifically mentioning the Feather nRF52 as one of his go-to microcontrollers. Sometimes the graybeards on set grumble about his “consumer grade” tech, but when his gear is up and running in half the time, it’s usually he who gets the last laugh.

Towards the end of the Chat, Ben says the most important thing he’s learned over the years is to always have backups. His motto is “One is None”, and if he can help it, he usually builds four of everything: that gives him two to learn from, and a pair to actually use for whatever the project is. Even if our own projects don’t quite rise to the level of a key prop from a summer blockbuster, there’s no certainly no harm in being prepared.
