What’s the best way to turn a high-powered brushless DC motor optimized for hobby use into a decent low-RPM generator? Do you take a purely mechanical approach and slap a gearbox on the shaft? Or do you tackle the problem electrically?
The latter approach is what [GreatScott!] settled on with his BLDC rewinding and rewiring project. Having previously explored which motors have the best potential as generators, he knew the essential problem: in rough terms, hobby BLDCs are optimized for turning volts into RPMs, and not the other way around. He started with a teardown of a small motor, to understand the mechanical challenges involved, then moved onto a larger motor. The bigger motor was stubborn, but with some elbow grease, a lot of scratches, and some destroyed bearings, the motor was relieved of both its rotor and stator. The windings were stripped off and replaced with heavier magnet wire with more turns per pole than the original. The effect of this was to drive the Kv down and allow better performance at low RPMs. Things looked even better when the windings were rewired from delta to wye configuration.
The take-home lesson is probably to use a generator where you need a generator and let motors be motors. But we appreciate [GreatScott!]’s lesson on the innards of BLDCs nonetheless, and his other work in the “DIY or buy?” vein. Whether you want to make your own inverter, turn a hard drive motor into an encoder, or roll your own lithium battery pack, he’s done a lot of the dirty work already.

We always like finding new
excuses reasons to use our test equipment, so we couldn’t help but be intrigued by this tip from [Joe Mosfet]. He uses the ever-popular Rigol DS1054Z to demonstrate the differences between a handful of brushless motors when rotated by his handheld drill at a constant RPM. Not only is he able to identify a blown motor, but it allows him to visualize their specifications which can otherwise seem a bit mystifying.
One wire from each motor is used as the ground, and channels one and two are connected to the remaining wires. Despite the DS1054Z having four channels, [Joe] is actually only using two of them here. The third channel being displayed is a virtual channel created by a math function on the scope.
After wiring them up, each motor got put into the chuck of his drill and spun up to 1430 RPM. The resulting waveforms were captured, and [Joe] walks us through each one explaining what we’re seeing on the scope.
The bad motor is easy to identify: the phases are out of alignment and in general the output looks erratic. Between the good motors, the higher the Kv rating of the motor, the lower voltage is seen on the scope. That’s because Kv in the context of brushless motors is a measurement of how fast the motor will spin for each volt. The inverse is also true, and [Joe] explains that if he could spin his 2450Kv motor at exactly 2450 RPM, we should see one volt output.
Beyond demonstrating the practical side of Kv ratings, [Joe] also theorizes that the shape of the wave might offer a glimpse into the quality of the motor’s construction. He notes his higher end motors generate a nice clean sine wave, while his cheaper ones show distortion at the peaks. An interesting note, though he does stress he can’t confirm there’s a real-world performance impact.
Last year we featured a similar method for identifying bad brushless motors using a drill press and an oscilloscope, but we liked that [Joe] went through the trouble of testing multiple motors and explaining the differences in their output.
Building your own Halbach-effect brushless DC motor is one thing. Making sure it won’t blow up in your face another matter, and watching how [Christoph Laimer] puts his motor to the test is instructive.
You’ll remember [Christoph]’s giant 3D-printed BLDC motor from a recent post where he gave the motor a quick test spin. That the motor held together under load despite not being balanced is a testament to the quality of his design and the quality of the prints. But not wishing to tempt fate, and having made a few design changes, [Christoph] wisely chose to perform a static balancing of the rotor. He also made some basic but careful measurements of the motor’s parameters, including the velocity constant (Kv) using an electric drill, voltmeter, and tachometer, and the torque using a 3D-printed lever arm and a kitchen scale. All his numbers led him to an overall efficiency of 80%, which is impressive.
[Christoph] is shipping his tested BLDC off to the folks at FliteTest, where he hopes they put it to good use. They probably will — although they might ask for three more for a helicarrier.

You’re happily FPVing through the wild blue yonder, dodging and jinking through the obstacles of your favorite quadcopter racing course. You get a shade too close to a branch and suddenly the picture in your goggles gets the shakes and your bird hits the dirt. Then you smell the smoke and you know what happened – a broken blade put a motor off-balance and burned out a winding in the stator.
What to do? A sensible pilot might send the quad to the healing bench for a motor replacement. But [BRADtheRipper] prefers to take the opportunity to rewind his burned-out brushless motors by hand, despite the fact that new ones costs all of five bucks. There’s some madness to his method, which he demonstrates in the video below, but there’s also some justification for the effort. [Brad]’s coil transplant recipient, a 2205 racing motor, was originally wound with doubled 28AWG magnet wire of unknown provenance. He chose to rewind it with high-quality 25AWG enameled wire, giving almost the same ampacity in a single, easier to handle and less fragile conductor. Plus, by varying the number of turns on each pole of the stator, he’s able to alter the motor’s performance.
